In this video I am comparing three different TIG filler rod diameters — .045", 1/16", and 3/32" — on 11ga cold rolled steel lap joints so you can actually see the difference in puddle control, filler deposition, travel speed, and overall weld appearance. I also weld a vertical lap joint to show how a TIG finger can help you prop for out-of-position TIG welding. Sometimes filler metal size is specified on a weld procedure but in most cases, the welder gets to chose. Smaller diameter TIG filler metal can make it easier to maintain a consistent rhythm, keep the puddle fluid, and avoid overfilling the joint on thinner carbon steel. On the other hand, larger filler rod diameters can help absorb heat and add metal faster, but they also change the timing and feel of the weld.
